Experimental investigation and optimization of mechanical properties on combination of higher and lower strength of aluminum alloys

Friction stir welding is a high potential technology for joining similar and dissimilar aluminum materials, utilized extensively in aerospace and automotive industrial applications to eradicate the problems like hot cracking, porosity, element loss, etc. due to the fusion welding process. This Research addresses the joining of two dissimilar materials of AA 5754 – H32 and AA 8090T6511 – Al-Li and their mechanical properties analysis with the effects of friction stir welding process parameters like tool rotational speed, welding speed and axial load on weld nugget zone formation quality. The significant roles of different tool pin profiles are also emphasized. A mathematical modeling equation was formed by using regression analysis to optimize the process parameter and found the best tool pin profile for defect-free weld nugget zone and higher tensile and hardness properties. This research also portrays the contribution of various pin profiles and each process parameter on the ultimate tensile strength by response surface methodology. The results indicate that the defect-free weld joints are observed with 1800 r/min of rotational speed, welding speed of 15 mm min−1 and 8.5 kN of axial load with hexagonal pin profile.

The effects of 40 mm width bottom plates on the microstructural modifications and the mechanical properties of a 6 mm thick FSW AA6061-T6 joint have been investigated. The bottom plates are placed partially at the weld zone to absorb and dissipate heat during the welding process. An axial load of 5 to 7 kN, a rotational speed of 500 rpm, and a welding speed of 50 mm/min are employed as welding parameters. The size of the nugget zone (NZ) and heat-affected zone (HAZ) in the weld joints obtained from AISI 1040 steel bottom plate is more significant than that of weld joints obtained using copper bottom plate due to lower thermal conductivity of steel. Also, the weld joints obtained using copper bottom plate have fine grain microstructure due to the dynamic recrystallization. The friction stir welded joints obtained with copper bottom plate have exhibited higher ductility of 8.9% and higher tensile strength of 172 MPa as compared to the joints obtained using a steel bottom plate.

In order to obtain better understanding of the friction stir weldability of the magnesium alloy and provide some foundational information for improving mechanical properties of retardant magnesium alloy joints. A retardant magnesium alloy was weld using the method of friction stir welding. The influence of welding parameters on the strength of the joint was investigated. The maximum strength of 230 MPa was obtained from the joint welded at the tool rotational speed of 1000 r/min and welding speed of 750 mm/min.

The7A05 aluminum alloy of the 10mm thickness was welded by the friction stir welding. The microstructure and mechanical Properties of the welded joint was researched by the optical microscope, etc. The results showed: the microstructure of the weld nugget zone and the thermal mechanically affected zone were refined as the welding speed increasing when the rotate speed is constant. As the welding speed increasing the strength of extension of the welded joint is increasing at first and then stable basically. but the yield strength had no obvious change.

This paper deals with the effective application of friction stir welding similar to butt joining technique.AL6063 T-6 alloys prepared in 125x 100 x 7mm thickness plate and FSW tool setup were H13 of diameter 25mm rotary tool with straight cylindrical pin profile. The maximum strength was considered for selection of combined process parameter. The process parameters were optimized using Taguchi method. The Rotational speed, welding speed, and axial speed are the main process parameter which taken into our consideration. The optimum process parameters are determined with reference to tensile strength of the joint. From the experiments, it was found the effects of welding parameter are the axial force is highest substantial parameter to determining the tensile strength of the joint. The paper which revealed the optimal values of process parameter are to acquire a maximum tensile strength of friction stir welded AL6063-T6 plates is 101.6Mpa with the combination level of rotational speed, welding speed and axial force are found to be 1100 RPM, 60 mm/min and 12.5 KN. validation test was carried out and results were nearer to the optimized results confirmed by the optimum results.

Abstract The present investigation intends to interpret the effect of tool rotational speed on the mechanical properties and microstructural evolution in Aluminium 6061-T6 alloy during friction stir welding. A higher value of tool rotation produces more hardness at the nugget zone, which is attributed to the higher intensity of reprecipitation at higher rpm, revealed by transmission electron microscopy. The nugget zone is revealed as a nearly precipitate-free region, while the thermo-mechanically affected zone contains coarse precipitates, deformed and dynamically recovered grains with a few recrystallized grains. Significant reduction in grain size in the stirred zone is also a key finding. The observations depict the dependence of microstructure, and thus mechanical behaviour on tool rotational speed. A specific combination of process parameters has been determined from experiments, which corresponds to the maximum joint efficiency.


Friction stir welding is a solid state welding which uses non consumable welding tool. It is an automatic process which generally performs on the vertical milling machine. In this type of welding, the relative motion between the tools and work piece creates heat which uses the region of work piece to be welded get softened and to joint the two work pieces. Friction stir welding process is more reliable for the materials which are generally non heat treatable. In this present investigation it will observe that how the rotational speeds of the tool and different shapes of the tool pins effects the mechanical properties of the aluminium alloy 6082. For this purpose three tools with different profiles, i.e triangular, cylindrical and square was designed and fabricated. At three different rotational speeds of 560 rpm, 900 rpm, 1800 rpm work pieces are joined using vertical milling machine. Specimens are prepared and tested for mechanical properties, tensile, impact, and hardness tests are performed and to detect the defects and voids x-ray test performed on the weld joints. And it was observed that highest tensile strength was presented when the square pin tool used at 560 rpm. The rotational speed increased mechanical properties are reducing significantly.

The aim of this project is to study the micro-structural and mechanical property changes during friction stir welding [FSW] with a special focus on AA5052. The objective of this project is to experimentally investigate the influence of tool pin profiles (straight cylinder, fluted cylinder and pentagonal cylinders) and welding input parameters (rotational speed and traverse speed) on microstructure and mechanical properties (tensile strength, hardness) of AA5052 Al in FSW process. The detailed micro-structural analyses are carried out on the base metal and welded zone (nugget zone), Thermo mechanically affected zone and heat affected zone. The mechanical properties such as, tensile and hardness are studied before and after FSW process.

Submerged friction stir welding (FSW) is used to improve the weld zones mechanical properties in the present study. This research aims to obtain the optimized process parameters used to fabricate the AA6063 Submerged FSW joint. In the Submerged FSW process, the most important influential factors are tool rotational speed, traverse speed, and pin profile in a seawater environment. The different workpieces are friction stir welded while submerged in seawater at different tool rotational speeds, traverse speeds, and tool pin profiles such as square pin, cylindrical taper pin, and threaded pin. The produced weldments were tested for the mechanical properties of higher tensile strength, microhardness, corrosion rate, and the microstructure of weldments was characterized by using a scanning electron microscope, transmission electron microscope, and X-ray diffractometer. The corrosion rate is investigated by using an electrochemical analyzer by potential dynamic polarization open-circuit technique. For this investigation, The Taguchi method with the L9 orthogonal array design of experimentation is adopted. The maximum UTS was acquired in the weld joint fabricated with 1250 r/min of tool rotational speed, 45 mm/min traverse speed, and a square tool pin. The stirred zone is tested for microhardness. High hardness is achieved with high tool rotational speed and low traverse speed with a square tool pin profile. The corrosion rate is also decreased with high tool rotational speed, low traverse speed, and a square tool pin profile.

This paper presents an investigation of research objectives on the effect of tilt angle on microstructure and mechanical properties of dissimilar aluminum alloy sheets between AA5083 and AA6061, 5mm plates by using Friction Stir Welding (FSW) process in butt joint. The base materials of AA5083 and AA6061 were located on the retreating side (RS) and advancing side (AS), respectively. The welding process and the welding parameters such as tool pin profile, tool rotation speed, welding speed and tilt angle influenced the mechanical properties of the Friction Stir Welding joints significantly. For this experiment, the Friction Stir Welding materials joined under five different tilt angles (from 0oto 4o) with 86mm/min of welding speed and 910 rpm of tool rotation speed which were set similarly. Microscopic examination on the weld samples showed significant variation in the microstructure especially in the region of heat-affected zone (HAZ), weld nugget or dynamically recrystallized zone (DXZ) and in the base metal.
