Microstructure and Mechanical Properties of Friction Stir Welded Joints of Dissimilar AA6061-T6 and AA7075-T6 Aluminium Alloys

Dissimilar friction stir welding was carried out between AA6061-T6 and AA7075-T6 aluminum alloys. The effect of tool rotational speed and welding speed, on microstructure and mechanical properties were analysed in detail and presented. The tool rotational speed, welding speed, axial load and shoulder diameter to pin diameter (D/d ratio) were the parameters taken into consideration for the study. It was concluded that the tensile strength and hardness value gradually increased with the increase in tool rotational speed and decreased with the further increase in tool rotational speed. The microstructural analysis was carried out for the high strength specimen at various zones. Fine grain size and proper material mixing were observed in the stir zone. Fractographic image of the fractured surface for the high strength joint was presented and discussed. The joint fabricated with tool rotational speed 1000 RPM, welding speed 25 mm/min, axial load 6 kN and D/d ratio 3 exhibited superior mechanical properties when compared to all other joints.

Friction stir processing (FSP) was performed on AA 7075-T6, a heat treatable high strength Al-Zn-Mg-Cu alloy. The two main FSP parameters, the tool rotational and travel speed, were varied systematically in order to understand their influence on the microstructure and mechanical properties of the processed zone. At a given rotational speed, increasing the travel speed increased the microhardness of the nugget (stir) zone; for a given travel speed there appeared to be an optimum rotational speed which resulted in the highest microhardness. The range of FSP parameters used did not significantly influence the nugget zone grain size. It is suggested that the observed mechanical properties are a result of the complex interactions between the FSP thermo-mechanical effects and the processes of dissolution, coarsening and re-precipitation of the strengthening precipitates in this alloy.

AbstractIn the present study, the effect of tool rotational speed on microstructure and mechanical properties of friction stir welded joints between commercially pure copper and 6351 Al alloy was carried out in the range of tool rotational speeds of 300-900 rpm in steps of 150 rpm at 30 mm/minutes travel speed. Up to 450 rpm, the interface of the joints is free from intermetallics and Al4Cu9intermetallic has been observed at the stir zone. However, Al4Cu9intermetallic was observed both at the interface and the stir zone at 600 rpm. At 750 and 900 rpm tool rotational speed, the layers of AlCu, Al2Cu3and Al4Cu9intermetallics were observed at the interface and only Al4Cu9intermetallics has been observed in the stir zone. The maximum ultimate tensile strength of ~207 MPa and yield strength of ~168 MPa along with ~6.2% elongation at fracture of the joint have been obtained when processed at 450 rpm tool rotational speed.

In order to obtain better understanding of the friction stir weldability of the magnesium alloy and provide some foundational information for improving mechanical properties of retardant magnesium alloy joints. A retardant magnesium alloy was weld using the method of friction stir welding. The influence of welding parameters on the strength of the joint was investigated. The maximum strength of 230 MPa was obtained from the joint welded at the tool rotational speed of 1000 r/min and welding speed of 750 mm/min.

Friction stir welding is a high potential technology for joining similar and dissimilar aluminum materials, utilized extensively in aerospace and automotive industrial applications to eradicate the problems like hot cracking, porosity, element loss, etc. due to the fusion welding process. This Research addresses the joining of two dissimilar materials of AA 5754 – H32 and AA 8090T6511 – Al-Li and their mechanical properties analysis with the effects of friction stir welding process parameters like tool rotational speed, welding speed and axial load on weld nugget zone formation quality. The significant roles of different tool pin profiles are also emphasized. A mathematical modeling equation was formed by using regression analysis to optimize the process parameter and found the best tool pin profile for defect-free weld nugget zone and higher tensile and hardness properties. This research also portrays the contribution of various pin profiles and each process parameter on the ultimate tensile strength by response surface methodology. The results indicate that the defect-free weld joints are observed with 1800 r/min of rotational speed, welding speed of 15 mm min−1 and 8.5 kN of axial load with hexagonal pin profile.

In this study, AA5052 joints are fabricated by underwater friction stir welding and the process parameters are optimized for maximum UTS value by utilizing a developed mathematical model. The experiments are conducted by using Taguchi’s L9 orthogonal array, and polynomial regression analysis is applied to generate the model. Statistical tools such as analysis of variance (ANOVA), coefficient of determination is applied to check the adequacy of the developed model at 95% confidence level. Type of welding tools is identified as the most influencing factor on deciding the mechanical properties of the joint, followed by tool rotational speed and tool welding speed. The optimum process parameters are identified by the Taguchi parametric design method. The results indicated that the optimum process parameters combinations for better mechanical properties is attained at tool rotational speed of 1500 rpm and tool welding speed of 100 mm/min, using taper threaded cylindrical tool. A maximum UTS value of 225.48 MPa is obtained and it is verified by confirmation test.
